The transition toward electric vehicles (EVs) is accelerating across industries. Manufacturing plants, warehouses, logistics companies, commercial facilities, and corporate campuses are
increasingly investing in EV charging infrastructure to support employee vehicles, electric fleets, and sustainability initiatives.
While installing EV chargers appears to be a straightforward upgrade, many businesses overlook one critical factor-energy management.
Adding multiple EV chargers without understanding your facility’s electrical load can significantly increase electricity costs, overload existing infrastructure, trigger expensive demand charges, and even reduce operational reliability.
A successful EV charging deployment isn't just about purchasing chargers- it's about intelligently managing power.
The Hidden Cost of EV Charging
Many businesses assume that electricity is billed only based on total energy consumption (kWh).However, industrial consumers often pay for two separate components:
- Energy Consumption (kWh)
- Maximum Demand (kVA or kW)
When several EV chargers begin operating simultaneously, they can create sudden spikes in electrical demand.
For example:
A manufacturing plant
normally consumes:
Peak Load: 600 kW
Contract Demand: 650 kW
Company installs
10 DC Fast Chargers Each rated at 60 kW
If all chargers start together:
Additional Load:10 x 60 = 600 kW New Total Demand: 1200 kW
The plant has nearly doubled its electrical demand. Even if charging lasts only one hour, the utility company may calculate demand charges based on this highest recorded peak during the billing cycle. The result? Thousands or even lakhs of rupees in additional monthly electricity costs.
